Abstract

The objective of this research project is to develop a process capable of manufacturing a drain water heat recovery system. The process must be able to coil a copper tube over a central pipe. The coiled tube must be helical and all coils must be in contact with each other. Preliminary tests revealed that, with the required coiled tube and central pipe diameters, performance results given by a coiled tube with an initial circular cross section does not meet the requirements regarding the heat recovery efficiency and the pressure loss. Regarding those results, the tube section must be shaped before coiling. A finite element model was developed using ANSYS/LS-DYNA in order to simulate the coiling process. The material properties of the copper used for the coiled tube were determined by uniaxial tension tests and a power law equation was used to reproduce the stress-strain curve in the finite element model. Using the finite element model, a preformed geometry was found to be able to achieve an acceptable coiled cross section in terms of efficiency. An experimental coiling test was made to compare its results with the simulation results. Experiments revealed that the finite element model was able to predict the outside dimensions of the coiled tube with an error of less than 6%. The simulations made it possible to define a geometry model suitable to be used to preform the tube prior to coiling it. With this preformed geometry, the result of coiling the tube satisfies the performance requirements. A complete drain water heat recovery unit was manufactured using a forming die designed with this geometry model. The performance of this unit was tested and the results were very good.
